Trying to get the head off my new XBR to sort out the broken exhaust studs and apart from one of the 8mm bolts breaking which I can just add to the exhaust ones needing sorting I have run into a real problem. The front bolt, just in front of the spark plug, has rusted so badly that it has gone from a 12mm head to being able to hammer on a 10mm socket. Unfortunately I can't get it on far enough to be able to release the bold. I obviously have some options if I remove the engine (drilling the head etc) but really want to leave it in. i have thought of welding on a box spanner if I can get it clean enough but only have a mig welder and have found, on attempts to remove the rusted exhaust studs, that the box will probably break off just above the weld.
Has anyone had the same problem (the bolt is in an incredibly vulnerable position from road salt etc) and what did they do about it please?
